Hopefully this question hasn't been asked yet (I tried to read through first..) I am going to soon start creating a set of armor and I was thinking of doing it using the PU sheet foam as you have done. I've had one major question about it that I haven't been able to answer. How strong is it? I am terrified that I would bump something and dent the foam/paintjob so I've been obsessing over what to cover the pieces in. I see you mentioned using fabric dipped in a hardener to cover your pieces, is this enough to deal with wear and tear? If you push on it with say your finger hard enough could you hurt it?
Thanks, and awesome costume

it's pretty strong on it self, but if you bump into something you will get a dent into the surface.
PU foam sheets are hard to get and really expensive...
The foam is covered with fabric soaked in a fabric hardener, but the surface won't get very smooth and you won't be able to make very sharp edges.
What kind of armor are you gonna make? I might be able to give a better option.

I'm actually looking to make a set of armor from World of Warcraft (not the best picture)
[link]
I realize this will not be an easy or inexpensive venture but I really want to go a bit crazy and learn a bunch of things on the way I have already tried my hand at a different set of shoulders but got stuck with the same dilemma of what to cover the things with and ultimatly gave up at that point since my chosen method was time consuming and quite annoying (it involved cardboard and wood putty and was a terrible idea). I carved those out of foam (a different kind I got free at work) and they came out very well...Until I started covering.
I have all the bits to make a hotwire foam cutter which is why I wanted to use the Foam board in the first place and save myself a lot of the trouble I had while doing the first ones with a razor and scissors by hand. I would love to try out fiberglass but I have nowhere to do that, so I was thinking of maybe trying out a type of two part epoxy that hardens into resin. However that would become quite expensive so other options are appreciated.
I have spent a great deal of time researching everything I could think of before diving into this but more information and help is always welcome! Thanks in advance.
P.S. One day I will be making a Warhammer suit for my Boyfriend if all goes well!

A option might be a combination of cardboard and craft foam, if you google craft foam you'll get tutorials on how to work with it. For my master chief outfit I also used something called "shellshock" it's a 2 component type of resin, when mixed this will be a paste and you'll be able to brush it onto a surface. It's not the most easy way but it does the job and it's easy to sand. The hard part with this is getting the right ratio of the components and mixing it properly, cos if it's not mixed correctly it won't harden out properly. Also a downside is the price of it...
Fibreglass is actually a pretty good option, the down side is the toxic fumes and seaming that you have no place to do this, this won't be a option. What also might be a option is using for some parts, a car body filler like Bondo, it's a 2 component paste.

Thanks a lot for the advice, I'll have to do some test runs of different methods before I get going.
ShellShock sounds a lot like Magic Smooth which is also a two part gel like mixture that hardens to resin. It's a companion to the clay I was thinking of trying (Magic Scuplt) and since both are water based you can smooth them out using water and your finger I've heard which seems quite easy and fantastic. Of course they also don't come cheap
I will definitely try out fiber glass one day when I manage to get a small shed for my back yard but that won't be til at least summer.
Thanks again for the chat!

the "powerpants" as I like to call it, is secured with a belt. I made some loops on the inside of the "powerpants" and ran a belt through it.

We (me and MrDeu) don't make armor for other people yet. in the near future maybe if GW allows us to sell them. And no we didn't use foam rubber, we used a lot off hard PU-foam. It's normaly used to isolate buildings.

Yah what materials do you use to cover the armor for strength so that it won't brake? Is there a proper way to put it on?

It's covered with textile thats soaked in a textile hardener and there is a proper way to put on the suit just.

Cool and thanks so much for telling me how to get the armor durable. When I shape the armor I'll just complete it with that step.

kaaskop In reply to MARTENSIT [2008-04-12 22:35:37 +0000 UTC]
importent tip: cut out the fabric for a dry run over the armor when you got a good fit put it in the textile hardener. Make sure it's soaked, sqeeuze it a bit out cos to much hardener isn't good and it's expensive stuff.. The fabric will stretch some because off the hardener. When you got some nice and sunny wetter put it in the sun this way it will harden in just a couple of hours when your lucky.
for fabric use a thick one, not some old bedsheets those are way to thin, atleast double the thickness.

np, just make sure your suit has the proper proportion, thats the most importent thing.
Tip, make your helmet as small as possible, this way your body will look huge.
this might help for the helmet: [link]

Awesome!
I have been talking with some people for a big warhammer 40k group for Dragon*Con in a year.
I am planning to sculpt and vaccuform pieces, but the way you did it seems to work!
How did you work out the size ratio to get it to correct scale?
👍: 0 ⏩: 1
kaaskop In reply to Septs-Shadow [2007-06-14 20:18:29 +0000 UTC]
thanx. vacuumforming could work, but the you have to split a lot of parts in multiple part to vacuumform them for example you wouldn't be able to vacuumform the shoulderplates in one go. I vacuumformd the "base" of my helmet (the one without the grill). How we got the correct scale? well first you have to "translate" the original design to a normal human. the main problem with space marines compared to normal humans are the legs and arm. the shoulders and legs of a marine ar way more apart than humans. those are some things to keep in mind. Also have a miniture of a marine nearby so you have a good reference of how things look, so just compare the miniture with your self. i hope that helps, also if you are gonna build it i wanna see some pictures when it's done and some WIP pictures to so i can give pointers if you need them.
