i doubt that an halo movie will actually be made at this stage. but crazier things have been made with bigger obstacles in their way so who knows

how did you get that embossed look on compound curves like the stock/barrel? Vac forming? Sintra? It looks VERY clean.

I'm assuming you are talking about the parts that have a small step on them? That is a sticky back rubber material used as a sandblast mask. It's about 1/16" thick is sticky on one side and rubbery. It's best used for patterns and masters that will be molded, it wouldnt last long on a one off prop as it would peel up eventually.

Actually no that's just how it is. The gun was a one off master build, it was sent off to be molded by a propmaster working on a film.

If there is a sign supply near you thats where you get it, comes in 1/8, 1/4 1/2 inch, if you want 3/4 you can get that at the hardware store, it's that white plastic wood stuff... I forget the industry name but it's PVC based.
tapplastics.com has reasonable prices and can custom cut it for you, like if you buy a 2x4 foot sheet they can cut it down to three 24x16 inch pieces, that's how I do it.

No not at all actually. You need styrene, ABS or Vivac for vac forming. However it heat/hand forms well, in fact made the ribs on the front handguard bycutting 1/4 inch stips, beveling the edges, heating them and bending them over the base of the handguard, worked out great.
