Hi! I made the sword myself and it looked pretty bad up close, that's why I've made a new one since. I carved it out of foam board (the kind used for insulation), covered it with paper clay, sanded it and spray painted it. It's not very complicated but you'd need to use a few layers of paper clay and sand these to get a nice, smooth result.
It's also a good idea to add some kind of stabilizer between handle and blade
