I daren't show my 11 yr old that, Ive been making his TFA Megatron one since the summer and he's desperate for it. Making the cardboard blocking shapes is easy for me, covering it with the lycra is another matter

You are so welcome, it really is amazing. I do love the Sari one too, but oh... BB is incredible.
Foam is expensive and I found I couldn't cut it how I liked,actually it looked awuful, but that might be because I used a bread knife and/or scalpel 
Bet your costume will be way more resiliant (sp?) with it being in foam too and less restrictive.
Hope you'll make a Jazz one someday.

yes foam allows a lot more free movement and makes things more comfortable. Only down side would be the gathering of fabric when the foam is bent but that is inevitable with this design [and reality lol]
heh well I do have another TFA character planned though they're going to be a lot easier then BB lol That character wont be made until next year though.
