1. Decide world concept and setting. And choose category.

[!!Attention!!]
High-reality line is NOT always good for product. There are a lot of really good works in using Low-reality line.
If you want to make world concept or setting, unifying reality line is good for you. If the reality line of world concept or setting has universality, it'll have strong persuasive power. Gadgets are one way of interpret reality line.
Fantasic or futuristic gadget for low-level reality works. And realistic gadgets for high-level reality works. That is orthodox approach. I recommend you using that way if you don't have switcheroo story.

2. Know structure of sword.

- Blade -
Main parts of sword. Those are made for attack and injure. Those have sharp edge or spike. They are roughly divided into 4 types.
- Hilt -
The parts for saving user's finger. But it is not essential. Some of swords don't have it.
There was a lot of accidents in case of stabbing. Clothes and armors are hard, and sometimes the edges could not pierce through. So sword user's fingers are slipped out to the blade side, and cut themselves. The hilt is the safety system for do not that. But skilled swordmasters don't have to use it.
- Handle -
Important parts of sword, for holding blade. But some of those are really rough created.
- Rivet -
The parts for fix blade and handle. It impale handle and blade's dowel hole.

3. Select blade type.

- Single edged -
The blade for slashing. Saber, Japanese Katana, Cutlass are having this blade. It has sharpness cutting. But frail to nick.
- Double edged -
Balanced blade. Gladius, Claymore, ZweihΓ€nder and lots of europian swords are having this blade. That is full of perseverance. But it's no match for Single edged blade in cutting. And it's no match for Stubbing spike in piercing.
- Stubbing spike -
The blade for stubbing. Rapier, Estoc, Stilett are having this blade. And lots of spear having this blade too. It can pierce through Chain mail. But it can't cut.
- Axe -
The blade for hack. Tomahawk, Halberd, Bardiche are having this blade. It can knock heavy blow. But it's hard to control.

4. Select hilt type.

- No hilt -
The most simple type. Some of Knife have it. It is dangerous, but it gives advantage of portability and concealing weapon.
- Simple hilt -
The most popular type. Most of swords have it.
- Finger guard -
Defensive type. Some of Knife and Rapier and Estoc have it. It can be used as simple shield for slashing. But it can't defend from piercing and arrow and bullet.
- Sword Breaker -
Defensive type. As same as Finger guard. But it has special function. High-skilled swordmasters can break opponent's weapon in using this special shape hilt as lever rule. That is really difficult technique.

5. Select handle type.

- Folding handle -
The shortest type. Some of Knife have it. It gives advantage of portability and concealing weapon. But it is trade-off with weapon's attack range.
- One-hand handle -
Short type. Lots of swords have it. It is easy to handle.
- Two-hand handle -
Long type. Lots of Large swords have it. It is hard to handle. But it can strong slash and stab.
- Pole Weapon -
Spear type. Spear, Halberd, Bardiche have it. It gives great advantage of attack range. But it can't be used in narrow space like indoor or in the trench.

6. Construct the weapon.

Combine all parts your chosen.

7. Decorate and carve engraving.

But 'Unnecessary engraving has no tactical advantage.' Snake said.

8. Finish.

Thanks for this! It helps for designing unique lightsabers for my star wars OC. I was thinking of one based off an Indian Chakram, or a Japanese Shuriken. Or even a boomerang? Who knows?

Well, on my personal opinion, how about putting the wire and wind up system on that throwing weapon, to make ease to retrieve it?

Historically, throwing weapons were mainly replaced by lots of other ranged weapons. But most of actual modern armies are still having knives or tomahawks as their official equip. Because these are still having some advantage than other firing weapons.
1. More suitable for melee attack. Don't need aiming or safety unlocking process on instant attack.
2. Having better area-of-effect. Most of ranged weapons attack as 'point', but blade weapons can attack as 'line'. Point attacks are difficult to be parried, but difficult to hit. Line attacks are the opposite. Easy to be parried, but easy to hit. So if the target doesn't have enough defensive countermeasure, blades might cause better damage.
3. Don't need to pay attention against remaining bullets. Be able to attack as long as the blade is sharp. And don't need to reload ammo or exchange the magazine.
4. More silent than firing weapons. Good for assassinations.

So, if your OC is assassin-like type character, that weapon will match their use, I think.
But I'm not familiar with Star wars, so I don't know how the light sabers work. So I'm sorry if I sent weird opinion. XD

She's a Jedi-turned-Bounty-Hunter sort of character, her species being loosely based off Indian or Japanese Yokai.
