This may seem a silly question. I understand the Yellow strip is the circumference of the head but the blue and the purple? What are these depths? For nose and chin?

Naah...it is not silly. The purple is where the mecha eyes & visor are attached and the blue stripe is sort of a depth or "cap" to shield the mecha eyes from light from the top....i.e. to create a shadow which will contrast the LED lights in the eyes...

Ah so the blue becomes the peak that overshoots the eyes. Is there a certain measurement you've found to have used?
For example - The yellow band being the circumference of your head then measure out say 4 inches from that to create the visor peak *blue band*, or does that vary for each gundam?

The helmets are the only problem i'm having with Mech costumes. Once i can master this i should be ok

There is no exact measurement... It is more of how comfortable you are when you wear the helmet. For my helmet, the gap is just able to fit my thumb through..

question can you make the frame around an old hat for instance or do you have to make the frame work from scratch

It is better to make it from scratch so that it can fit your hed perfectly

just curious but why does the chin have to be exposed? just to be proportionately correct? also is it assumed that we will have black morph suit head mask over too?

Yup, to reduce the mecha head to the costume proportional....or rather.. balanced... Yup, back morph head mask or black cloth
