Description
One of the two spray foam goblin helmets I had to carve really quickly. This one is ready for Halloween!Both helmet designs were based on LOTR orc helmets.
This one almost has a Cylon Centurion look to it.
It's painted with a base of flat black spray paint and acrylic colors for the ancient, rusted metal look. used thumb tacks for the rivets.
The other helmet sold on EBay for $35.

Wow! Do I see air bubbles in the foam? They add to the ancient effect. We found that foam to be very expensive, and it didn't work too well for a tombstone. It had too many large air bubbles in it. Is there stuff made specially for sculpting?

I recall a two-part urethane foam that has a much denser pack with very little bubbling. I think it's sometimes called marine foam. But it is not cheap either.

The air bubbles in the spray foam worked out perfect for Bob and Dennis' hardware. But if I ever need to make smoother armor, I can still use the foam and re-surface with paper-mache or something else.

That's the beauty of spray foam insulation. It looks good even when it's full of bubbles and uneven surfaces!

I don't have much experience with that, but I'll definitely be considering it as a method. I've done a couple of props, but not much lately. I'm surprised that you were able to spraypaint it without the urethane getting all melty!

Once spray insulation foam cures, it has a lot more strength than regular styrofoam.
In the case of the helmet, though, I used latex mixed with acrylic paint.

Very cool. My wife & I have used the pink insulation foam before, with a sealant, and it's surprisingly strong, too!

Ohhh! You should!!!
It is the most interesting and versatile material I have used for making larger costume pieces. It's extremely light weight and durable. Plus, as long as you seal it, the spray foam will last for decades!!

Expanding spray insulation foam called "Great Stuff".
I've also used the spray foam to make bones for full skeletons and parts in Haunted House graveyard scenes and decorations.
