Got the blade and the guard shaped and mostly smoothed. Used a rasp and file for the majority followed by sandpaper, but on the inner curve of the guard I ended up using a dremel (I couldn't even get the file in there very much).It still needs a bit of smoothing, but next its on to the handle pieces.

While I don't quite have the time to make a prop just for this, pretty soon I'll have something that will line up and I'll document everything and put it together as a tut. Most likely will be a basic European longsword to go with my DS2 after I finish the costume, and will be aimed at producing something as realistic as possible.

The whole process would take about 10-15 hours for me, so I'd charge $200 for one with the works.

I actually wanted to know how much the supplies themselves were. The wood, the tools, etc.

Here's a good list of basic tools, some of which you might or might not need. While his prices seem off to me, it will give you a good idea of what to look for. For sure you need the files and some way to cut out the wood. I would also recommend poplar over the pine he uses. (And stay FAR away from balsa unless you need very thin pieces you can't get in other woods.)

if i could ask a few questions:
1) how thick is your blade?
2) does the blade extend into the hilt like the tang of a sword?
3) how did you cut the edges of the blade?

It's .5" thick. It's cut out as a complete profile, so yes it technically does, although not in the same style. And I beveled the edges with an 8 inch rasp.

I plan on doing a prop/sword making tut of some kind in the near future. Probably in the next couple of weeks when my classes end. For now I can tell you the material is all wood, poplar, ans mostly files for the shaping. And any kind if saw that can cut out the shape.

I used poplar. Plywood is really low quality, you'd better off with a piece of select pine. Poplar is really nice because it's alot harder than pine, but still soft enough to work. It's also much easier to finish.

Do you think it would be possible to Spray Foam this or something? I'd love to wood or metalwork it, but I know next to nothing about either of those two things, nor can I find a replica to blow 150 bucks on in the interwebz. I'd rather not slit my throat with a bandsaw because I did something wrong.

Or if you plan on casting it, that may work as well, because chances are your detail is more accurate than mine would be.

It might be possible, but I don't know how well it would turn out. If you have anywhere you can get it cut out I would recommend using wood, you can do most, if not all of the work with hand tools and it will turn out much more durable. If you can't, I might try using some kind of support for the spray foam, and be careful when painting, from what I know, spray paints eat at most types of foam.

I don't plan on making another by hand. Takes too much time and I have plenty of other things to do. However I was planning on potentially molding and casting it.

It's about a 30" blade length, 40" overall. I sized it to scale to myself compared to Kirito (he seems rather short anyways, as am I).

Thanks ! I thought about that, I might do a tutorial for parts of it, and I do have a few tricks I've used a few times that help a ton. I was also thinking of molding it since I have a couple friends who want one and I really don't want to make more than one more of these by hand. (especially since I still have the sheath and rest of the costume to make by October)

I'm curious to know how you made the edges so consistent. Seems like it'd be sorta tough to do. Did you use any markings or anything to guide you?

lots and lots of careful filing. I basically opted to not use any power tools on it because they are much harder to control. I did draw a basic guideline along to edge as well, but most of it is just by eye.
