This is fantastic. I can't wait to try out the techniques. Hopefully I still have time before Halloween.

great tutorial! i'm relatively new to this kind of stuff, and generally only had patterns with no instructions to work off of, so this is really helpful!
also, regarding the different types of foam, is there a particular size you recommend for things like armor suits? one of the major problems i had with my N7 armor is the parts were too thick/heavy, and hard to move in, so it kept falling off...

For the N7 armors I made, I used 1/2 inch thick foam. There's no way to get great mobility in armor, but with a bit of tricky engineering, you can fake a lot of things with elastic and pieces overlapping so it emulates solid pieces while still allowing greater movement.

yeah, some of the pieces for mine were 3/4-1 inch thick, because the foam was double-sided...might try and see what i can do with elastics, although i also saw someone who said they built the torso then casted it in rubber, hahaha
the biggest issue i had was that there was no way to sit or even squat down while wearing it, the way i had built everything

In the ones I've made, you can kinda sit... squatting probably not. Kneeling was possible though.
