here is the process we used to make the automail seen here:


it is made out of craft foam, clay, and paint. it is fairly cheap to make, and much more comfortable to wear than an automail cosplay made of metal.

I'm not doing an automail cosplay (pretty new to diy cosplaying), but I was looking around for how to make a robotic-looking cover for one arm. This is so simple I should have thought of it, but I didn't. So useful! Thank you! Β

No I don't, sorry. But I recommend this tutorial: [link] she uses a different material than craft foam, but the process and shapes are generally the same.

nope, they're not attached at all. the hand is a glove, and the arm piece straps on over it.

Wow, I've been looking for this sorta stuff for over a week
I was just about to start on my own design after buying a thick foam flooring mat and some 3mm foam and basicaly make it up as I go along, but I think I can use some stuff from this to make the whole thing a lot better
I hadn't thought of using multiple layers of the thin foam, or strapping it to a round object to heat and get the shape, thank you so much, you may have just saved my first project

no prob, I'm glad I can help! here's another tip that I discovered recently: use two layers of foam with some sort of cardboard sandwiched in between. just trim the edges of the cardboard so that it's a bit smaller than the foam pieces. you can use either thick or thin cardboard, depending on what you need. it adds durability yet stays flexible. also, hot glue works great for gluing because it dries and sticks almost instantly. (just be careful that you have the pieces aligned perfectly when you stick them together! ^_^) I like the low temp hot glue guns. it takes a little time to get used to, so practice first if you're not experienced in using one, but I've been using that for all of my gluing needs lately and it works great. cheaper too.

I was trying to figure out if I need to buy some special glue or something, but I'm pretty sure I have a hot glue gun somewhere

I should have some cardboard as well...

no prob! yeah, pretty much any sort of glue will hold the craft foam, even just plain elmer's school glue. but the way to decide is based on how long the drying time is (especially if you're lazy like me! )

school glue and/or Aleene's Tacky Glue works great for a base coat, before you paint, though. I put a few coats of Tacky Glue and then 1 or 2 coats of paint.

I've got some enamel spray-paint, black I think, that I was going to use as a base coat. I've tried it on some other stuff and it dries super-hard, almost like plastic itself
I'm planning on trying to find some metallic silver spraypaint or something and just do a few coats of that over the top, hopefully this doesn't all go horribly wrong and just look like blue and black foam stuck together

unfortunately probably not anytime soon, sorry :/ but I will direct you to this tutorial: [link] which is where I got started. I think she uses slightly different materials than I did, but it's helpful for figuring out the pattern pieces and general construction. you can also find lots of other craft foam armor tutorials on google. This tutorial is amazing! I just recently finished my automail arm and I used this tutorial. I really turned out great, I do however need to fix a few minor things on mine. I took it to an anime club meeting at my school because my friend said that I should do a "show and tell" type thing. Everyone was flogging me saying "LET ME SEE YOUR AUTOMAIL!" haha. Anyway, thanks for sharing this awesome tutorial!!
